..a cycle cap manufacturer who would do a custom design and small run?
I was thinking about making up a few of the KP Crisps Team Viscount caps.

However, I might argue that a not for profit homage of their glorious product is not an issue we need to involve the authorities about. In fact - I bet if i could find the right person in the company, I could persuade them to make them for us for Eroica and DFR3 ; it would be great PR. Having said that -I don't do very well in copyright battles, as I got the music taken off my DFR1 and 2 videos for infringement, and they threatened to do something bad to me (I can't quite remember what) I thought it was a bit petty when there are whole films, albums and concerts on youTube that break copyright rules.

I quite agree,they only seem to go for the minor infringements. Now if they threatened to take your Viscounts, well,I'd have to send the boys round to sort them out! I'm not sure where you could start with getting approval. Probably the best bet would be to modify the original as a hommage,or pastiche. That might work. P.K. crisps,or somesuch? Cheers, Pete.

The KP brand is apparently still around - owned by European Intersnack (?) Intersnack Group (“Intersnack”) and United Biscuits (“UB” – owned by Blackstone and PAI Partners), jointly, today announced that both parties have signed an agreement for Intersnack to acquire KP Snacks, UB’s snacks unit, from UB for an undisclosed sum. Intersnack and KP Snacks together will combine their unrivalled market expertise to further develop KP Snacks’ brands and explore new markets. The transaction is expected to close during the first quarter of 2013. KP Snacks is the number two snack manufacturer in the UK and famous for its iconic brands, including McCoy’s, Hula Hoops, KP Nuts, Space Raiders, Nik Naks, Wheat Crunchies, Skips, Phileas Fogg, Discos, Roysters, Choc Dips, Brannigans, Frisps, KP Crisps, KP Mini Chips and Cheese Footballs. In addition to these brands, the transaction includes, among other assets, KP’s UK manufacturing facilities and a head office. UB will retain ownership of its baked bagged snack brands manufactured in its biscuit factories including Mini Cheddars and Twiglets. but it seems they are not actually making Crisps. I'd talk to someone who has some sponsor hunting experience, borrow a presentation template, change the names and numbers around as needed, and ASK THEM to pay for it. Then if they say "no," you can fall back to "Well, how about if we just pay for it and you let us give you the free advertising?"
And don't forget to mention that your US members are now quite intrigued and wondering if they can find retail distribution in New York and Chicago.

A bit late for DFR3, I know, but Waltz Cycling Caps in San Diego look to produce custom designs in relatively small numbers, with cost/cap reducing with the number ordered. I have a "BSNYC" cap from them in lighweight Lycra (they also do cotton). It stretches to fit, wicks moisture well when used under a helmet, and provides a handy flip up/down sun visor for late evening rides. See:http://www.walzcaps.com/caps_custom.html#silkscreen
